Grinding Mill Selection Overview

Choosing between a ball mill and a SAG (semi-autogenous grinding) mill is one of the most consequential decisions in comminution circuit design. The choice affects capital cost, operating cost, energy consumption, and the overall efficiency of mineral liberation. This guide provides a detailed comparison to help you make an informed decision.

How Ball Mills Work

Ball mills use steel balls as the grinding media to reduce material size. The mill shell rotates around its horizontal axis, lifting the balls through centrifugal force. When the balls reach sufficient height, they cascade or cataract down, impacting and abrading the ore particles.

Key Characteristics:

  • Grinding media: Forged or cast steel balls (25-150mm diameter)
  • Typical filling: 30-45% of mill volume filled with balls
  • Product size: 75-500 microns (P80)
  • Power consumption: 10-25 kWh per tonne
  • Typical applications: Secondary/tertiary grinding, regrinding

How SAG Mills Work

SAG mills use a combination of the ore itself as grinding media (autogenous grinding) with a small ball charge of typically 5-15% by volume. The mill is larger in diameter relative to its length compared to ball mills.

Key Characteristics:

  • Grinding media: Mainly ore itself + small steel ball charge
  • Typical filling: 25-35% total charge
  • Product size: 1-10mm (primary grind)
  • Power consumption: 7-15 kWh per tonne
  • Typical applications: Primary grinding, high-tonnage operations

Selection Decision Matrix

Choose SAG Mill When:

  • Processing large tonnages (5,000+ tpd)
  • Ore has competent, competent feed material
  • You need to reduce crushing stages
  • Energy efficiency is a primary concern
  • Lower operating cost per tonne is desired

Choose Ball Mill When:

  • Processing smaller tonnages
  • Fine grinding (<150 microns) is required
  • Ore is soft or has variable competency
  • You need tight particle size control
  • Simplicity and proven reliability matter most

Operating Cost Comparison

SAG mills typically have lower operating costs per tonne than ball mills for primary grinding duties. However, ball mills achieve finer product sizes and are more flexible for variable ores. The total cost of ownership should consider the entire comminution circuit — not just individual mill costs.

Typical Circuit Configurations

SABC (SAG Mill + Ball Mill + Pebble Crusher):

  • SAG mill primary grinding + ball mill secondary + pebble crushing
  • Most common in large copper and gold operations
  • Handles variable ore competency effectively

Single-Stage Ball Mill:

  • Simple, proven layout for smaller operations
  • Lower capital investment
  • Typically used in gold and smaller base metal plants
